Design draft: Developing the form factor

The first design draft.
According to the requirements we find the initial form factor and dimensions and provide 2D and 3D sketches for the customer.

While maintaining shape and dimensions we sketch realistic 3D files.
This allows testing the product function in virtual space. Realistic renderings help to finalize the look and decisions about material and surface structures.

Tool production: CNC.

Initial tool shaping with CNC machining.
CNC machining is the first step for shaping the tool inserts, which provide the cavity for the injection molding within the tool assembly.

Spark erosion detailing.
The final cavity shape is created with EDM. Copper electrodes are produced and shape the details step by step. The copper wears off during the process and need to be replaced frequently.

All tool components are manufactured to extremely tight tolerances.
The tool base holds the sliding inserts which fit to micron precision to create the cavity for the rounded case, and open up at the end of the injection cycle.

Bringing all together.
All tool components must move perfectly well cooordinated to withstand pressure of 1000s of tons. During each injection cycle a smart temperature management system heats up and cools down the tool again.

Part production: Tool installation.

Installing the tool in the injection mold machine
requires careful adjustment and testing. This step can take many hours. Production can start only when everything is precisely aligned and the test production parts are perfect.

The parts are manufactured under constant process control.
Hereby the heated material is injected under very high pressure into the cavities inside of the tool. Then the tool - and part - is cooled down and opend for part extraction.

We monitor product quality on all production steps.
The part quality is constantly checked, by our production teams and the dedicated QC teams, which also additionally audit the production process.

Assembly of case components.

Many products consist of several parts which are assembled in a separate department. Here top and bottom parts of the case are equipped with knurled silicone grip sleeves, and screwed together to complete the production process.

A multi-material design with overmolded parts.
The overmolded red rubbery material protects and secures the clamping of the connector. A precisely according to specifications manufactured spring provides the necessary force.
